Box Size Calculator Guide: How to Find the Right Box for Your Product
The goal: snug, not tight, not swimming
The right box wastes as little space as possible while still protecting the product. Too tight and it will not close, or it bulges and fails the carrier gauge. Too loose and the product rattles, you pay for extra void fill, and you may tip into a higher postage band for shipping air. Sizing a box well is worth real money over a season.
Step 1: measure the product properly
Measure the product as it will actually sit in the box, in millimetres:
- Length: the longest dimension.
- Width: the next longest.
- Height: the shortest.
Include anything that sticks out: handles, spouts, feet, cable tails. Measure at the widest real point, not the neat part. If the item is irregular, measure the smallest rectangular box it would fit inside.
If you are boxing several items together, arrange them as they will pack and measure the whole grouping. Nesting or stacking a different way can shrink the box you need.
Step 2: add clearance for fit and protection
Add space around the product depending on how much protection it needs:
- Robust items, minimal void fill: add roughly 10 to 20mm to each dimension for an easy fit.
- Items needing cushioning on all sides: add 40 to 60mm per dimension to allow for padding, so the product sits away from every wall.
- Fragile and heavy: err toward the top of that range, and consider a corrugated insert or fitted end caps rather than loose fill.
The clearance is added to give room for the product to go in and for cushioning to absorb knocks. A fragile item touching the box wall has nothing between it and a dropped parcel.
Step 3: round up to the nearest stock size
Take your target internal dimensions and find the nearest available stock size at or just above them. Do not pay for a bespoke box unless a stock size wastes so much space that the void fill or postage cost justifies it.
Stock sizes come in steps, so you will usually round up on one or two dimensions. That is fine. A little extra space filled with paper is cheaper than a custom tool.
Step 4: check the postage band
Now check the external size against your carrier's bands. This is the step people skip, and it is where the money is.
- For Royal Mail, a shallow item may fit Large Letter if it stays under 25mm thick, which is far cheaper than Small Parcel.
- Small Parcel needs depth under 160mm.
- For Amazon FBA, oversize thresholds change your fees, so a box a few mm too big costs you on every unit.
If your chosen box tips you into a more expensive band by a small margin, look for a shallower or slightly smaller stock size that keeps you under the threshold. Sometimes trimming 10mm of depth saves more in postage than the box costs.
Step 5: weigh a packed sample
Weight also drives price. Pack a real sample, seal it, and weigh it complete with product and void fill. Confirm it sits in the weight band you expect. Then gauge the sealed parcel against the carrier's size template, because the packed box is what gets charged, not the empty one.
A quick worked example
A product measures 180 x 120 x 40mm and is fairly robust.
- Add 20mm each side: target internal roughly 200 x 140 x 60mm.
- Nearest stock size might be 200 x 150 x 60mm.
- External stays under Small Parcel limits and, at 40mm packed depth plus board, will not make Large Letter, so Small Parcel is the band.
- Weigh a packed sample to confirm the weight tier.

Once you have your internal size in length x width x depth, the last step is price, and it varies between suppliers for the same box.
